Ok thanks mate will give that a try tonight with the new tensioner which i've just picked up from supercheap, only ordered yesterday

If the hole for the pin is further inside the tensioner you have it too tight. The stick out of the piston should be around 2-3 mill from memory. Or piston hole lined up with housing hole.
When tightening the tensioner bolt you are putting extra tension on the tensioner if tightening by hand. Use an impact or make sure you don't tension it more by tightening the bolt.
