Nah I have a spare cluster here (manual but shouldnt matter). But it's still not the cluster that's the problem..

If the needle has been pulled off then it's probably the cluster going crazy.. Your car probably ist even overheating lol which is why the fans may not kick in

The temp stays at just below middle for quite a while (as normal) then goes up a bunch, until I turn the air con on, the fans kick in and it goes back down.

i know the issue you're talking about, it used to happen when i was stationary in traffic (but only in certain weather conditions), however the fan used to kick in automatically and it would reduce the temp gauge. Is that what you're referring to? If yes, its probably the cluster and take it to a auto elec

Yeah, I freaked out when it happened to me... But it only went up to about 3/4 and the fans kicked in... Which was why Bennoz and I (yes OK Bennoz) did the radiator flush, Samco hoses, Coolant, Thermostat, and radiator cap.
The top radiator hose was rubbish... Felt like it had cat litter in the hose when you would squeeze it .. So wasn't long before that was due to cause some drama... But other than that, radiator didn't seem blocked, water was not too rusty, and water flow seemed fine through the radiator.
I only used the car for highway driving, and on my way to work I am against traffic, so it never went above half again. When coming home, I would only meet a little bit of traffic around King Georges Rd... But it never go to the temp of overheating... And when the Mrs would drive, it was only around backstreets of Blakehurst - Carringbah to Cronulla... All 50km/hr zones and constant flow.. So she never really heated up from there...
My thinking (if it is not Cluster related) may be the waterpump. Although it does not appear to be leaking, maybe it is just worn out, and not flowing as it should. That combined with maybe an inaccurate gauge lets the car appear to be hotter than what it is, but before any danger hits, the fans should be kicking in.
I don't think it is an auto elec problem though. In all seriousness, I think the best advise is to humour everyone and put in a cluster that you are 100% sure is accurate... At least you get to see at what actual temp the fans kick in... Or, use whatever Fraz used on the Barina to diagnose that...
You can then compare at what temp the fan comes on. Then check against what temp they should come on to factory standards. If this is OK, your problem is solved... And you just need to adjust the gauge ..
Or if the heat still climbs you know it is going to be either;-
Waterpump
Radiator
Pressure test the system
Then I guess, the problem is solved. If the car still overheats, then not sure what else you can do...
